From Cosmetic Prototype to Moulded Production

Consumer parts are handled, so we inspect for witness marks, sink and colour drift alongside dimensions. We cut appearance prototypes from ABS, PC, PMMA and 6061 aluminium on 3, 4 and 5-axis machines, holding +/-0.01 mm on the snap-fits and bosses that decide whether a housing closes without a gap. Vacuum casting covers the 10 to 50 parts needed for user trials and photography, in 5 to 7 days, with colour mixed into the resin. When the geometry stops changing we cut aluminium or steel tooling in-house and run first shots in 15 to 30 days, so the finish signed off on the prototype is the finish that ships.

CNC Machining for Appearance Models and Handles

3, 4 and 5-axis milling and turning to +/-0.01 mm in ABS, PC, PMMA and 6061 aluminium. Used for appearance models, machined-from-solid handles and bezels, and the master patterns vacuum casting copies. Wall sections down to 1 mm, hand-polished PMMA for clear lenses, and turned aluminium trim rings that carry a bead blasted and anodised face. Prototypes in 2 to 7 days.

Vacuum cast polyurethane parts from a silicone tool

Vacuum Casting for User Trials and Photography

Silicone tools taken from a machined master give 10 to 50 parts in 5 to 7 days, before any steel is cut. Resins match ABS and PC for stiffness and PMMA for clarity, and colour is pigmented into the resin rather than sprayed, so a dropped part does not show white. One tool gives about 20 parts before it degrades, so a 50-part order needs two or three tools.

Injection Moulding for Housings, Bezels and Buttons

Aluminium and steel tools are cut in our own shop rather than subcontracted, which is why first shots land in 15 to 30 days. ABS, PC and PC/ABS for housings, PMMA for lenses, with texture applied to the tool to hide sink and knit lines. We quote tooling against annual volume, and hold the tool for repeat orders.

Sheet Metal Chassis, Brackets and Vent Panels

Laser cutting, CNC bending and TIG welding in 0.5 to 6 mm aluminium, steel and stainless. In consumer products this is the part nobody sees: the internal chassis a PCB screws to, display brackets, speaker grilles and vent panels. Perforation and countersinks are cut in the flat, then powder coated black so nothing reflects through a grille.

CNC machining

Housings milled from solid 6061 aluminium, PMMA lenses cut and polished, ABS and PC fit models with working snap-fits. 5-axis work holds +/-0.01 mm on hinge bores and button apertures, where a 0.1 mm step reads as a defect to a customer holding the product.

Vacuum casting

Ten to fifty enclosures in 5 to 7 days, cast in polyurethanes that behave like ABS, PC and PMMA. Colour is pigmented through the part, and Shore A 30 to Shore D 80 grades cover overmoulded grips, gaskets and rigid housings. Used for user trials, retail samples and packaging shots before any steel tooling is committed.

Injection moulding

Aluminium tooling for pilot and mid-volume runs, steel where the part will run for years, both cut in-house. ABS, PC, PC/ABS and PMMA, with texture and gloss put into the tool rather than sprayed on. First shots in 15 to 30 days, then samples checked for sink, weld lines and colour against the signed-off prototype.

Sheet metal

Laser cutting, CNC bending and TIG welding, 0.5 to 6 mm. For consumer products that means internal chassis and PCB trays in 1.0 mm aluminium or galvanised steel, speaker grilles perforated in the flat, and stainless trim. Powder coated or anodised after forming, in the same colour as the moulded parts.

3D printing

SLA for clear PMMA-like lenses and fine-detail bezels, SLS nylon for living hinges and clip-heavy chassis that must survive assembly testing, metal printing for brackets. Used at concept stage, and for the parts that get drilled, trimmed and marked up in a design review before a machined master is made for casting.
