Thermal Paths and High-Voltage Isolation
EV programmes change faster than tooling normally allows. A cooling plate revision moves one channel by two millimetres and the thermal rig waits. We machine the first plates and battery housings from 6061 aluminium in 2-7 days and hold ±0.01 mm on the sealing faces the coolant gasket runs against. Busbars run in C11000 copper, laser cut and CNC bent from the same drawing. When the design freezes, housings move to ADC12 die casting and connector bodies to injection moulding on aluminium or steel tooling cut in-house, with first shots in 15-30 days. Cast housings are then machined on the same faces as the milled prototypes, so the datums do not move.

CNC Machining for Cooling Plates and Busbars
3-, 4- and 5-axis milling and turning in 6061 and 6082 aluminium, C11000 copper and 304 stainless, to ±0.01 mm. Coolant channels, O-ring grooves and gasket faces on cooling plates come off the same setup, so flatness holds across the plate. Busbar blanks are drilled and counterbored to the terminal pattern. Prototypes in 2-7 days, low volume in 7-15.
Vacuum Casting for Bezel and Connector Trials
Silicone tools taken off a machined or SLA master give 10-50 parts in 5-7 days. Used for charging port bezels, connector housings and BMS covers when a fit trial needs twenty sets and the steel tool is not cut yet. Polyurethanes stand in for ABS, PC and glass-filled nylon closely enough for assembly and clearance checks, and colour is cast in rather than sprayed.
Injection Moulding for High-Voltage Connector Parts
Aluminium and steel tools cut in-house, first shots in 15-30 days. High-voltage connector bodies, terminal covers and cell holders in glass-filled PBT, PA66 and PPS, with brass inserts installed after moulding. Wall sections and creepage distances are checked against the drawing before the tool is cut; a creepage gap is not something you correct once the steel exists.
Sheet Metal for Battery Enclosures and Brackets
Laser cutting, CNC bending and TIG welding in 0.5-6 mm steel, stainless, aluminium and copper. Battery module brackets, cell compression plates, charger chassis and cabinet panels for storage racks. Copper busbars up to 6 mm are cut, bent and tin plated. Welded enclosures get powder coating; parts that carry an earth path are masked so the contact face stays bare.
ISO 9001:2015 certified, with in-house CMM and dial-indicator inspection. Every batch ships with a dimensional report, and material certificates are traceable to the batch or heat number on request.

CNC machining
Cooling plate halves, motor end caps and inverter housings in 6061 and 6082 aluminium, busbar blanks in C11000 copper, sensor and terminal parts in 303 stainless. 5-axis for end caps with bearing bores and mounting faces in one setup. ±0.01 mm where a gasket or bearing seat depends on it.
Vacuum casting
10 to 50 charging port bezels, connector shells or BMS covers in 5-7 days from a silicone tool. Polyurethane grades substitute for ABS, PC and 30% glass-filled nylon, with flame-retardant and heat-resistant options to about 120 °C. Colour is cast in, so a bezel goes into a styling review without paint.
Injection moulding
Aluminium tools for 1,000 to 20,000 shots, steel for production runs. First shots in 15-30 days. HV connector bodies and terminal covers in glass-filled PBT and PA66, cell holders in PP, with gasket grooves and cable routing moulded in. Brass inserts heat-set or pressed in after moulding.
Sheet metal
0.5 to 6 mm laser cut, CNC bent and TIG welded. Battery module end plates and straps in 3 mm steel, pack lids and charger chassis in 5052 aluminium, cabinet panels for storage racks, copper busbars to 6 mm. Welds are dressed flat where a lid seals against a gasket, then powder coated.
3D printing
SLA for charging connector and bezel form models, SLS nylon for cable clips, brackets and duct prototypes that go on the rig, metal printing for coolant manifolds with internal channels no cutter reaches. Usually the master for a vacuum casting tool, or a check part before a cooling plate is machined.
